Of course it could be a bad starter or starter relay. I think that when you drive the car it causes a vibration that causes a wire to short. What you could also do is with the starter relay removed tap on the wires then try and start the car and see if the fuse goes. I don't think this is the problem but it worth a shot. The idea is to try and figure out if the ignition switch is shorting and turning the key different ways causes it to fail. Jiggle the key in the start position turn it on hard againest the stop. Then just turn the key to start then to off. There's so many ways to look at this one would be to pull the starter relay this should not allow the car to start. Theres only four components involved one is the ignition switch, two is the starter relay, three is the starter, and four is the wiring. It's more like a snap or crack then a pop. Assuming that the windows are up I don't think your hearing the fuse pop. We can assume that any wiring before the starter relay and ignition switch is ok or the fuse would blow without the key turned to start. You can hear from inside the car a pop noise that you think is the fuse. It only blows after you turn the key to start. I looked at the CD again and lost my place. It help if you turn the ignition key to "on" for a couple of seconds first before turning the key. I dropped the 40 amp fuse when I tried to get it out :-(.
